I'm asumming you had the SC apart and checked the bearings.  One thing most people don't do is remove the second part and inspect the blower blades.  Any scratches on the blades create noise and any scratches inside the body indicate bearing looseness. 

If you taped into the SC switch I would find another place for you boost gage or just remove it temp to see if it changes anything. When there is a problem keep it stock.

As you know Outside temp, engine temp and other things effect the SC switch.  The ECM determines boost so second gear readings may be due to one of those things.  This was all engineered in to the system to protect the engine so I don't complain when I get no boost. Cry  Let me tell you I have Alldata to and the info has missing peaces.  The factory Service manual I got online is much better and has diag the Dealer would do. If you don't run through the Diag you could be spinning your wheels.

I got the exhaust fixed also and a little while later it cracked again. The second time I went to the dealer they gave me the truck back in 1/2 hr so I don't think they can do it 1/2 hr.  Do you have any other mods to the stock truck?

I heard a lot of noise coming from the SC and thought it was the SC.  It turned out to be the torque Converter with loose bolts to the flex plate.  I could not believe it was the bolts making all the noise.  You can check by removing the starter, starter mount, bell housing dust cover and checking the bolt are tight.  Not to hard a job, but eliminates the chance it may be that.Wink I have allso heard that Air turbulence inside the SC causing a lot of noise. A non-stock O2 Sensor could be causing the problem.  How frustrating.  And now all that engineering for Pollution control and they are talking about eliminating the EPA.  What? One last thing is make sure the throttle body is stock and diag the the trottle, kickdown and other switches that may not be producing codes but causing a lean/rich problem to set the SC into fail safe. Hope some of this helps.

ok so ive moved the KS and its getting boost through all of the gears the
only thing not stock is the boost gauge. and the KS id now on the firewall im
just waiting on all of the gaskets to get here before i move the new KS into
its rightful place no mods all stock the only thing ive even thought about
doing is moving down in pulleys but not till the KS is back in its right
place.Oh and yea ive noticed all the info gaps in alldata too.

the bypass valve was in bypass basically and was only allowing 3lbs into the
intake.

It's amazing,  the KS is in a very hot place.  Do you hear knocking from the engine? That is supposed to change the fuel mixture and timing to eliminate it.  I guess a bad one could create these problems. Let us know the result after you replace it on the engine. What boost gage did you buy?  I want to add trans temp, boost, voltage vacuum and water temp. I like the analog type. let us know.  These devices like the KS are the reason the engines last so long. Don't forget the fuel filter.Clap

no i dont hear any knock YET but i bought a cheap boost gauge ($20) just
b/c i wanted to test the waters with out spending a lot, eventually i will do a
little fiberglassing and buy an autometer to make it look better but for now i
can still see the awesome power of my SC. I basically just fell into this truck.
I traded my 07 dodge dakota 2wd for this, the dodge had some crap trans
problems as do ALL dodge trucks the stupid thing even shut off on me one
day while i was driving!!!!!! So far im a little frustrated with this truck but im
the kind of person that likes a challenge that does not involve changing a
transmission or some kind of deep electrical work. I enjoy driving this truck
and i know that this nissan will out do that dodge any day. i will be posting
my KS adventure for future frontier owners.

do you mean P0420 and P0430 codes? If these are the codes
you are getting, they are for the TW cats. P0325, 327, 328
are for the KS.

no ive gotten all of those codes but not since ive fixed the exhaust manifold and moved the KS to the fire wall im still waiting to go pick up the gaskets for all my intake mess then the KS will be back in its rightfull place.

Been keeping an eye on this thread.

01 Frontier 4x4 SC, replaced the KS in the original spot. Codes finally went away but I'm still having problems. Keep us updated on your progress.
