Hi all.

I am new here.  I have an 04 Crew Cab long bed I purchased in Nov. 08.  I like the truck a lot.  I noticed whenever I shift into 4W high on the fly (manual says OK up to 40 MPH) I get a *VERY* loud clunk from the front diff.  Is this normal for this truck?  In the meantime I am only shifting in to 4W "not on the fly".

Tires all the same size??? Tire pressure set to manufactures specs?? Try letting off from the throttle when doing it.

Yup, tires all the same size.  Pressures OK - check.  I'll try easing up on the throttle, but I think I already do that as second nature.  Thanks for the suggestions.  I'll let you know if the throttle thing helps if I am not already doing it....

I have never been real comfortable shifting the older trucks "on the fly". Even the '05 and newer require a momentary throttle release for a proper shift into 4WD Hi. I wondering if you are not hearing the hubs lock in???

It still happens with plenty of throttle release.  Maybe it is the hubs.  I was accustomed to the locking hubs on my toyota (89' FJ-62).  It really sounds like a loud "thunk" coming from either the tranfer case or front diff.  4WD works fine, but the noise sounds like a parts failure waiting to happen.  I have heard similar "thunking" on older 4x4's (think CJ-5 or old powerwagon) but this bothers me more than that did.   

I will probably not be shifting on the fly very often...
